Ok so split the spare Transfer case and found a bearing a done a spin or two. I have billet bearing caps, so should I build and send it?

How's the bearing feel? If it's overcoming the friction of the housing, it seems like you have another problem.
 
Rule of thumb is if it catches your nail, itll be an issue. Id still have it looked it which it sounds like you are
